From sea to seat. Baleen’s knitted textile draws inspiration from the ventral pleats of baleen whales - the long accordion-like grooves that expand and contract as they feed. This flexible structure is echoed in the chair, where the knit stretches to fit the shell, holding tension while allowing movement. Knitted by Camira using SEAQUAL® polyester yarn derived from marine waste, the textile is a fully recyclable, zero-waste component that reflects the chair’s wider circular design approach. Recycled yarn to finished form, a zero-waste process. This video captures the production of Baleen’s knitted textile cover using Camira Fabrics’ advanced technical knitting process, transforming recycled polyester into a strong, flexible component. Made from SEAQUAL® yarn, containing plastic recovered from oceans and beaches, the knit achieves 100% recycled content. The process uses only the material required to form each piece, eliminating excess. A fully recyclable textile where structure, performance and sustainability are embedded in the making. Shaping through iteration. Developed in collaboration with @camirafabrics Baleen’s knitted textile evolved through hands-on testing and iteration. Full-scale mock-ups and early templates were used to explore seating positions and comfort, employing Spinks pocket springs to build a foam free system. Through successive trials, the knit was refined to balance stretch, compression and tension. Guided by Camira’s technical expertise, the final textile is tailored precisely to fit the pressed PET shell, resulting in a surface shaped by material behaviour, structure and continuous development. No adhesives. No permanent fixings. Baleen is designed to come apart as easily as it goes together, enabling repair, replacement and eventual recycling. The knitted cover slides over the shell and is secured with a drawstring and pop fasteners, creating a precisely tailored yet removable fit. Designed for disassembly. Built from a single material family. Baleen uses polyester across its shell, comfort layers and textile cover, chosen for durability and an established recycling infrastructure. By focusing on polyester, the chair simplifies recovery at end of life while maintaining performance. A compression-moulded PET Formfleece shell by @beckerbrakel forms the structure. Micro-coil pocket springs by Spinks provide support. SpringBond® UltraFlex by @thinkgroupuk delivers comfort and a knitted textile by @camirafabrics completes the chair. From pressing to trimming. Without a water jet cutter, the production process typically used for accurately cutting the final PET shell, a manual approach had to be employed. I’ve made a few moulds over the years, but this was one of the bigger ones. Built from layers of MDF, painstakingly assembled to form a two-part mould capable of withstanding the pressure required to press a PET chair shell.
