Try not to handle with barehands before clear coats or before it can fully cure. The ridges in our fingers as well as the natural oils will shift the direction of the flakes into the form of your fingerprints. Always wear gloves, a respirartor, and prepare for alot of pixie dust.

EVA foam is too floppy on its own, cores are what gives it a spine. Yeah kinda creepy, props are vertebrates. Just cut out a channel in the middle of your foam or sandwich in the middle. Don't limit yourself to what I listed. Anything can be a core!
PVC's are great because they also have premade joints that you could use as connectors or decorative pieces. With sanding and primer, you could paint over it as an exposed piece for a staff. Its really versatile with how it could be shaped and can be used for both big and small props.
Wooden dowels and things like popsicle sticks and chopsticks are good for something small or when you really need something light and quick. It can get extremely thin too, so if you're making something like a katana, i'd recommend a wooden stick. You literally won't even notice it the whole day.
Wires are best in combo with fabric imo. Ex: tails, ears, wings. Its what you use when you need to defy gravity. But I also like to stick then into the tips of my props. Sword tips specifically have a point that can get pretty scuffed up so adding a wire to it will help it bend a bit and take some of the damage. Its also pretty cool as an exposed core, so long as you get a sturdy gauge.
Its very easy to overlook the weight of your prop but trust me. After lugging it around all day, the weight will gradually increase. I usually get a bruise on my shoulder from carrying my largest prop with PVC.

60 hr Monster Hunter Insect Glaive redesign of Xiao's Primordial Jade Spear
Used a combo of 10, 5, and 3mm EVA foam and foam clay, 6 cans of plastidip, various shades of airbrush metallic green and gold, clear coat,and acryllic nail sample sticks. In hindsight, I should have doubled the acryllics because its a bit fragile but that could be fixed later. It's a detatchable prop using PVC pipes and a joint connector; can also be modified as a single spear, naginata, or double daggers.
I wanted to go for a demon Xiao concept somewhere just after he met Zhongli and signed a contract. Hence the demon horns and ridiculously menacing prop.
All four horns are attached with magnets. Larger horns made from EVA foam. Details and the smaller forehead horns made from foam clay. The cosplay was a bit heavy so I ended up sewing the cape and jacket to the base layer. Also replaced the lining cloth under the fur with fur to avoid it looking like a neck pillow. Lastly, hard glued a hairline for the wig.
My techniques are kinda rogue but my qualification is that I'm an accountant that knows how to find shortcuts 🤓

Whoever said to use less makeup was lying. I've been doing the minimum for male cosplays because I tried to keep it as natural as possible but it wasn't giving me that ikemen effect I wanted. After a lot of trial and error, I learned that you'll be using MORE makeup to cross dress than you normally would. Go heavy handed on the contour and concealer. Don't be afraid of adding color with eyeshadow and blush either.
